Pneumatic Actuator: How to Select for Your Valve (2026)
A pneumatic actuator turns a manual valve (ball valve, butterfly valve, plug valve) into an automated valve — it opens and closes the valve with compressed air, so you can control it remotely from a control room or PLC. But selecting the wrong actuator size or type leads to slow operation, valve failure, or even actuator damage. As a valve and actuator manufacturer with 20+ years of experience, we’ll walk you through how to size and select the right pneumatic actuator for your valve.
1. What Is a Pneumatic Actuator?
A pneumatic actuator is a device that converts compressed air energy into rotary motion (90 degrees) to open or close a quarter-turn valve (ball valve, butterfly valve, plug valve). It replaces the manual handle or gear operator, so the valve can be automated.
Pneumatic actuators are the most popular valve automation choice because they’re cheap, reliable, fast, and intrinsically safe (no electrical sparks, which is critical for oil & gas and chemical plants). They’re used in almost every industry: oil & gas, chemical, water treatment, food & beverage, power generation.
2. Two Main Types: Double Acting vs Spring Return
| Type | How It Works | Fail Position | Best For |
|---|---|---|---|
| Double Acting (DA) | Air opens the valve, air closes the valve (both directions use air) | Stays where it is if air fails (no fail-safe) | General automation, no fail-safe requirement, lower cost |
| Spring Return (SR) | Air opens the valve, spring closes it when air fails | Fails closed (FC) or fails open (FO) depending on spring | Safety applications, emergency shutdown, oil & gas |
Which one do you need?
• If you don’t need fail-safe (valve can stay open/closed if air fails): use double acting (cheaper)
• If you need the valve to close automatically when air fails (safety, emergency shutdown): use spring return fail-close
• If you need the valve to open automatically when air fails (e.g., cooling water): use spring return fail-open
3. Rack & Pinion vs Scotch Yoke
| Type | Design | Torque Output | Best For |
|---|---|---|---|
| Rack & Pinion | Two pistons with racks, meshing with a central pinion gear | Constant torque through the stroke | Small to medium valves, ball valves, butterfly valves, most common |
| Scotch Yoke | Piston pushes a yoke that rotates the shaft | High torque at the ends (opening/closing), less in middle | Large valves, high torque needed, gate/globe valves (multi-turn) |
Most common choice: Rack & pinion actuators (80% of all pneumatic actuators used). They’re compact, cheap, and provide constant torque — perfect for ball valves and butterfly valves. Use scotch yoke only for large valves or when you need high torque at the end of stroke.
4. How to Size a Pneumatic Actuator
Sizing an actuator is all about matching the actuator’s torque output to the valve’s required torque. Here’s the process:
Step 1: Find the valve’s required torque. This is the torque needed to open/close the valve, given by the valve manufacturer. It depends on valve type, size, pressure, and seat material. For example: a 2″ stainless steel ball valve with PTFE seat needs about 10 Nm of torque at 10 bar pressure.
Step 2: Apply a safety factor. Always size the actuator with at least a 30-50% safety factor. This accounts for: friction as the seat wears, increased torque at high pressure, and any dirty or sticky media. If your valve needs 10 Nm, choose an actuator that provides at least 15 Nm.
Step 3: Check the air pressure available. Actuator torque depends on air pressure. Most actuators are rated at 7 bar (100 psi) air supply. If your plant only has 5 bar (70 psi) air, the actuator’s torque output will be lower — you need to upsample the actuator size.
Step 4: Check spring torque (for spring return). For spring return actuators, the spring has to close the valve by itself. The spring torque is usually higher than the air torque at the end of stroke. Make sure the spring is strong enough to close the valve against line pressure.
| Valve Size (Ball Valve, PTFE Seat) | Required Torque (Nm) | Actuator Size (Rack & Pinion) |
|---|---|---|
| 1/2″ – 1″ | 2 – 5 Nm | Small (DA/SR 32) |
| 1.5″ – 2″ | 8 – 15 Nm | Medium (DA/SR 52) |
| 3″ – 4″ | 25 – 50 Nm | Large (DA/SR 85) |
| 5″ – 6″ | 60 – 120 Nm | X-Large (DA/SR 125) |
| 8″ and up | 200 Nm+ | Scotch Yoke |
Note: These are rough estimates for reference. Always use the exact torque value from your valve manufacturer for proper sizing.
5. Accessory Options
Pneumatic actuators rarely work alone — you usually need accessories to make them work with your control system:
| Accessory | What It Does | When You Need It |
|---|---|---|
| Solenoid Valve | Electrical signal switches air to open/close the actuator | Always needed for automated control (from PLC/DCS) |
| Limit Switch Box | Sends electrical signal back to control room showing valve open/closed position | Always needed (control room needs to know valve position) |
| Positioner | Modulates valve position (0-100% open) based on control signal | When you need to throttle flow, not just open/close |
| Air Filter Regulator (FRL) | Filters dirt/water from compressed air, sets air pressure | Always needed (protects actuator from dirty air) |
| Manual Override | Handwheel to operate valve manually if air fails | When manual operation is needed in emergency |
6. Common Applications
• **Oil & gas** — pipeline shutoff, emergency shutdown (ESD) valves
• **Chemical processing** — automated batch control, corrosive media
• **Water & wastewater** — treatment plants, automated valve stations
• **Food & beverage** — hygienic automated valves, CIP/SIP systems
• **Power generation** — cooling water, steam, condensate systems
• **HVAC & building automation** — large building heating/cooling systems
• **Pharmaceutical & biotech** — sterile process valves
7. Buying Checklist
When you send an RFQ for a pneumatic actuator, include:
• Valve type (ball valve / butterfly valve / plug valve)
• Valve size
• Required torque (Nm) from valve manufacturer
• Air supply pressure available (bar / psi)
• Type (double acting / spring return fail-close / spring return fail-open)
• Mounting standard (ISO 5211 — most common)
• Accessories needed (solenoid, limit switch, positioner, FRL, manual override)
• Explosion-proof rating (if hazardous area — ATEX / IECEX)
• Environment (temperature range, outdoor/indoor, corrosive atmosphere)
